Choosing between air pillows vs bubble wrap comes down to one question: are you filling empty space in the box, or protecting the surface of the item itself? Pick the wrong one and you either pay to ship air you didn't need or open a customer complaint about a cracked product. This guide explains what each material does best, when to use both, and how to set up a packing routine that keeps damage and material costs down.
Air Pillows vs Bubble Wrap: The Core Difference
Air pillows are inflated plastic cushions, usually made on demand from a roll of perforated film run through an air cushion machine. They are designed as void fill: they take up empty space so the product can't shift or slam into the box walls.
Bubble wrap is a sheet of small sealed air cells. It's designed as surface protection and cushioning: you wrap it directly around an item to absorb shocks and prevent scratches, chips and corner damage.
In short: bubble wrap protects the item; air pillows protect the item's position in the box.
When Air Pillows Are the Better Choice
- Durable products in oversized boxes – books, boxed electronics, apparel, cosmetics in their own retail packaging, auto parts in cartons.
- High order volume – a roll of film takes up far less shelf space than pre-inflated fill, and you make pillows only as you need them.
- Keeping weight down – air pillows add almost no weight to the parcel.
- Fast packing stations – pillows come off the machine in strips you can tear and drop into the box in seconds.
Air pillows are not ideal for sharp-edged items that can puncture them, or for very heavy items that will compress them over a long transit.
When Bubble Wrap Is the Better Choice
- Fragile items – glass, ceramics, mirrors, picture frames and anything with a finished surface.
- Odd shapes – bubble wrap conforms to handles, spouts, legs and corners.
- Items packed tightly – when the box is close to the product size, wrapping gives you protection without needing void fill.
- Multiple items in one box – wrapping each piece keeps them from rubbing or knocking together.
The trade-off: bubble wrap takes longer to apply, and using it to fill a large empty space is slow and wasteful.
Use Both for Fragile Orders
For breakable products, the most reliable method is layered:
- Wrap the item in two or more layers of bubble wrap, bubbles facing in, with extra layers on corners and protruding parts. Tape the wrap closed.
- Cushion the bottom of the box with a layer of air pillows so the item isn't sitting on the box floor.
- Center the item so there's space on every side between it and the box walls.
- Fill the voids on the sides and top with air pillows until nothing moves.
- Do the shake test – close the flaps and shake the box gently. If you feel or hear movement, add more fill.
- Seal with the H-tape method – one strip along the center seam and one across each edge seam.
Buying Checklist: Air Pillow Film
If you're switching to air pillows, check these points before you order film:
- Machine compatibility – film width, core size and perforation pattern must suit your air cushion machine. Check your machine's manual.
- Film style – standard pillows for general void fill; "bubble" or quilted-style film when you want something you can also wrap around products.
- Roll length – longer rolls mean fewer changeovers during busy shifts.
- Perforations – tearable perforations let packers break off the exact length they need without scissors.
- Storage – keep film rolls away from heat and direct sun so the film stays easy to inflate and seal.

- Under-filling – a half-full box lets products shift and the box walls collapse under stacked parcels.
- Over-stuffing – bulging boxes stress the tape and seams and can pop open in transit.
- Relying on void fill alone for breakables – fragile items need direct cushioning as well.
- Boxes far too large – every extra inch of space costs fill material and can raise dimensional-weight charges. Right-size your box first, then fill.
- Weak sealing – good cushioning is wasted if the box opens. Use a quality pressure-sensitive carton sealing tape.
Frequently Asked Questions
Are air pillows as protective as bubble wrap?
Not for the same job. Air pillows are excellent at stopping movement inside the box, but they don't wrap around an item to protect its surface. For fragile products, wrap with bubble wrap and fill the remaining space with air pillows.
Do I need a machine to use air pillow film?
Yes. Air pillow film is shipped flat on a roll and must be inflated and sealed by an air cushion machine. Pre-inflated pillows are available, but they take up much more storage space.
Can air pillows pop during shipping?
They can if they're punctured by sharp edges or crushed under very heavy items. Cover sharp corners with bubble wrap or cardboard and avoid overfilling so the pillows aren't already under pressure when the box is sealed.
Is bubble wrap or air pillow film cheaper?
